Every repair decision comes down to two questions: Is it worth fixing? And if it is, do you repair the damaged component or replace it entirely? Get this wrong in either direction — repairing something that should be replaced, or replacing something that only needed a rebuild — and you're leaving money on the table.

The Core Decision Framework

Before getting into part-specific guidance, the underlying logic for every replace-vs-repair decision:

The 50% rule: If total repair cost exceeds 50% of the vehicle's market value, the economics of repair start to break down. Not a hard rule, but a useful gut check before committing to major mechanical work on older vehicles.

Part-by-Part Decision Guide

Brake Rotors Context-Dependent

Repair (resurface): Valid when rotors have minimal wear and no deep scoring or cracking. Resurfacing removes 0.5–1.5mm of material to restore a flat surface. Only appropriate if the rotor still has enough material remaining (above the minimum thickness stamped on the rotor). Cost: $20–$50/rotor at a machine shop.

Replace: Required when rotors are at or below minimum thickness, have deep grooves, heat cracks, or severe corrosion. Also the smarter call when doing a brake job on a higher-mileage vehicle — the incremental cost of new rotors vs. labor is small. Replacement cost: $30–$100/rotor for aftermarket, $60–$200 OEM. At these prices, replacement is usually the right call.

Replace threshold: Rotors at or below spec, deep scoring, pulsation that doesn't improve after surfacing, or any heat cracking. Modern budget rotors are cheap enough that resurfacing rarely makes economic sense anymore.

Brake Calipers Almost Always Replace

Repair: Caliper rebuild kits exist (piston seals, dust boots) and cost $10–$25. However, a DIY rebuild requires the right tools and experience — and a seized piston or pitted bore can't be saved by a seal kit. Rebuilding makes sense only if the caliper housing is in good condition and the issue is a leaked seal, not a seized piston.

Replace: In most cases, the right call. A remanufactured caliper costs $30–$80 for most vehicles. The labor to rebuild equals or exceeds the cost of a new unit, and a rebuilt caliper on a safety-critical system introduces risk that a new unit doesn't. Always replace in pairs (both front or both rear) to ensure even braking.

Replace threshold: Any seized piston, any pitted or corroded bore, any caliper on a vehicle used for towing or performance driving. The labor investment isn't worth the risk.

Alternator Replace

Repair: Alternators can technically be rebuilt — brushes, voltage regulator, and bearings are all replaceable components. In practice, the rebuild parts cost $20–$50 and the time investment is 2–3 hours for someone with experience. This only makes sense for rare or expensive alternators (classic vehicles, specialty imports) where quality rebuilt units aren't available.

Replace: For any modern vehicle, a remanufactured alternator from a brand-name supplier (Denso, Bosch, Remy) costs $80–$160 and comes with a 1-year warranty. Installation labor is typically 1–2 hours. The cost and time to rebuild approaches the cost of a new unit, and the quality of a factory reman exceeds most DIY rebuilds. Replace every time on modern vehicles.

Used option: A low-mileage used alternator from a quality recycler runs $50–$120 and is a strong alternative to a remanufactured unit — particularly on older vehicles where reman quality varies.

Starter Motor Replace

Same logic as alternator. Starters can be rebuilt (solenoid, brushes, bushings) but the cost-benefit rarely makes sense on modern vehicles. A remanufactured starter costs $80–$180. A low-mileage used starter from a recycler costs $40–$100. Neither option warrants a rebuild for the average owner.

Exception: High-torque or high-compression performance starters can cost $300–$600 new. At that price point, a rebuild makes economic sense if the housing and armature are in good condition.

Replace threshold: Any click-no-start (solenoid), slow cranking (brushes/bushings), grinding on engagement (bendix). All of these indicate the starter is beyond routine maintenance life.

CV Axles / CV Joints Replace Axle

Repair (boot replacement only): If the CV boot is torn but the joint itself hasn't been running dry and grinding, a boot replacement can save the joint. Boot kit: $15–$35. Labor: 1–1.5 hours. This is only viable if caught early — before any clicking, vibration, or joint noise appears.

Replace full axle: Once a CV joint is clicking (especially in turns), the joint is damaged beyond boot replacement. Full remanufactured axle shafts cost $60–$150 and are the standard fix. Labor is typically 1–2 hours.

Replace threshold: Any clicking during turns, any vibration at speed. At that point the joint is damaged — a boot replacement won't undo the wear.

Engine Depends on Failure Type

Repair: Minor internal failures (head gasket, valve seals, timing chain) can be repaired in-situ on some engines. The decision depends on access complexity and whether the failure has caused secondary damage. A head gasket repair on a 4-cylinder with good block and head condition is often worth doing. The same repair on an engine with a warped head, scored cylinders, or coolant-contaminated oil is throwing money at a failing platform.

Replace: Major failures (spun bearing, cracked block, hydrolocked cylinder) require replacement, not repair. A quality used engine from a recycler costs 60–80% less than remanufactured and is the right call for most non-luxury vehicles. Replace threshold: Any metal-to-metal bearing failure, any cracked block, any hydrolocking. In-situ repair is not viable for these failure modes regardless of cost.

Transmission Depends on Failure Type

Repair: Minor failures — a bad solenoid, a failed sensor, a slipping band — can sometimes be repaired with a targeted fix. A solenoid replacement on a 4L60E, for example, can be done for $100–$200 in parts. This only makes sense if the transmission fluid isn't burnt and there's no evidence of metal contamination in the pan.

Replace: When the fluid is dark and burnt, when the pan has metal shavings, or when the failure is in hard parts (planetary gears, clutch packs), replacement is more economical than a full rebuild in most cases. Replace threshold: Metal contamination in the fluid/pan, total loss of drive (no movement in D or R), any burned clutch pack smell. These indicate internal damage that makes targeted repair impractical.

Power Steering Pump Replace

Power steering pumps can be rebuilt, but the rebuild parts (seal kit, vane kit) and labor approach the cost of a quality remanufactured unit ($80–$180). The exception is if you need a specific pump that isn't available remanufactured — older classics, low-volume imports. Otherwise, replace with a brand-name reman or a low-mileage used pump from a recycler.

Used option: A used power steering pump from a low-mileage donor is an underutilized option. Pumps rarely fail due to wear before 150,000 miles — a 40,000-mile used unit has 100K+ miles of remaining life at a fraction of the reman price.

When the Right Answer Is Neither — Sell or Scrap

The replace-vs-repair framework assumes the vehicle is worth fixing. That assumption isn't always valid.

If total repair costs exceed 70–80% of the vehicle's current market value, run the math seriously before committing. A $2,800 transmission replacement on a vehicle worth $4,000 means you've invested 70% of the car's value in a single repair — and you still have a 12-year-old vehicle with other aging systems.

The exception: if you plan to drive the vehicle for another 5+ years and the repair cost is significantly below the cost of a replacement vehicle, the repair math is different. A $2,800 repair instead of a $20,000 used car purchase is an obvious call. The vehicle age and total ownership picture always matter more than the repair cost in isolation.
